The hybrid concrete construction method applied to the construction of a 15,000-ton precast coal bunker for Shondoni Mine

Stefanutti Stocks Civils completed the construction of Sasol’s 15000 Ton pre-cast coal bunker at Shondoni mine near Kinross, Mpumalanga. The project serves as an excellent example of the Hybrid Concrete Construction (HCC) method as the bunker comprises of in-situ foundations, columns, walls and 491 pre-cast panels. The HCC method contains numerous safety, cost and quality advantages. Amongst others, the amount of employees working at heights was reduced since all pre-cast panels were constructed at ground level. Using properly designed and manufactured formwork allowed for excellent quality control and consistency throughout the process. Much less formwork and falsework were used; reducing the cost, time and the associated safety risks. The contractor realized the importance of being pro-active and being aware of the next step in a highly sensitive and sequenced construction process. Significant attention to detail and dimensional accuracy given during the construction of the in-situ cast foundations and columns allowed for the pre-cast members to be easily installed in the correct positions. Installation teams were trained in the correct installation sequencing and techniques using aids such as 3D printed models and 3D animations of complicated procedures. Although the use of pre-cast elements brought forth numerous advantages, the risks associated with their use was not underestimated. The size and the weight of each element made their use a high-risk operation. At some stages, severe weather conditions disrupted installation. Careful planning, managing and training allowed Stefanutti Stocks Civils to overcome the challenges. The use of the HCC method is an innovative solution towards bunker construction. With specific reference to the Shondoni project, it allowed for a stronger, safer, more efficient and more cost-effective construction method.
